case study: Delivering Performance and Protection at Iron Time Gym
When the owners of Iron Time Gym approached us in 2022, they had already undertaken the ambitious task of transforming a derelict floor of Cullingworth Mills in Bradford into a premium fitness destination. The challenge was clear: the flooring solution had to deliver high performance for heavy-duty training while preserving the unique character of the building’s historic interior.

Our role was to evaluate the requirements of the project, identify the potential risks, and specify a system that would provide long-term durability, safety, and visual harmony with the restored 100-year-old building.

The Client’s Requirements
From the outset, several pain points were identified:

● Load-bearing capacity – The gym was to include a large strength and free weights zone capable of accommodating Olympic lifting and heavy resistance equipment. The flooring needed to absorb impact and protect both users and the original mill floor.

● Multi-use functionality – With training zones including free weights, cardio, conditioning, functional fitness, and group classes, a versatile specification was required.

● Time-sensitive installation – The client required a system that could be installed quickly and without specialist contractors in order to keep renovation schedules on track.

● Aesthetic integration – The flooring had to complement exposed brickwork, steel beams, stone, and original timber flooring, ensuring the new design retained the character of the space.

● Ease of maintenance – As a busy commercial gym, the surface had to be straightforward to clean and resilient to high footfall and constant use.

Our Specification
We specified 210 m² of 30mm PRO Tiles with an Anti-Shock base, including matching ramp edges and corner sections. This was installed across all training areas, while retaining the refinished timber flooring for walkways and inter-zone transitions.

This specification addressed the key requirements as follows:

1). Strength and Protection
The 30mm PRO tile delivers a load-bearing capacity of up to 200kg, making it suitable for Olympic lifts and repeated heavy impacts. This safeguarded both the structural integrity of the original floor and the longevity of the new gym surfaces.

2). Efficient Installation
Our PRO system uses a compression-fit method. No adhesives or specialist tools are required, which significantly reduces installation time and costs. This aligned with the client’s need for a practical and efficient solution during a tight refurbishment programme.

3). Shock Absorption and Comfort
The Anti-Shock base provides superior energy absorption, improving safety for users and reducing fatigue in high-intensity areas such as free weights and group studios. This ensures the gym could accommodate both casual members and performance athletes.

4). Aesthetic Compatibility
The uniform black finish with bevelled edge detailing delivered a clean, professional appearance while enhancing the warmth and character of the surrounding original materials. This balance of heritage and modernity was essential to the overall interior design concept.

5). Hygiene and Maintenance
Our PRO tiles are designed for easy upkeep, requiring only routine cleaning. We also supplied a tailored cleaning and maintenance package to ensure the floor retained its professional finish from day one.

The completed installation created a flooring system that not only performs under the demands of a high-traffic, equipment-heavy commercial gym but also contributes to the overall design narrative of the site.

The Challenge: Premier League Ready Facilities Following their ambitious rise, Luton Town FC required an immediate upgrade to their training infrastructure to meet the rigorous physical demands of top-tier football. The new Performance Centre at The Brache needed a robust flooring solution that satisfied three critical criteria:

1). Uncompromising Durability: The flooring had to withstand constant, heavy usage, including Olympic weight drops, functional training, and the movement of heavy machinery, without cracking or degrading.

2). Player Safety & Comfort: A surface was needed that would provide superior shock absorption to protect players' joints during explosive movements and minimise impact noise, while also offering a high-traction, non-slip surface.

3). Optimised Training Zones: The space required clear zoning to separate heavy lifting from dynamic speed work, demanding a specialist track surface integrated seamlessly into the rubber tile base.

The Solution: Precision Engineered Flooring
The facility was specified with a dual-surface solution designed to optimise every aspect of player physical development:

1). 20mm Sprung PRO Gym Tiles (High-Impact Zones)
The bulk of the free-weight and power-lifting areas were fitted with the 20mm Sprung PRO Gym Tiles. This specific thickness and composition were critical for the training protocols of professional athletes:

• 1.1) Superior Shock Absorption: The 20mm depth provides excellent density, ensuring maximum protection for the sub-floor and foundation against heavy weight drops (up to 140kg) which is essential for Olympic lifting and power development.

• 1.2) Acoustic Isolation: The high-density recycled SBR rubber composition significantly dampens noise and vibration transfer, creating a quieter, more focused training environment crucial for maintaining concentration.

• 1.3) Safety & Maintenance: The non-slip, abrasion-resistant surface minimises the risk of slips and falls, while the low-odour, easy-to-clean material ensures compliance with elite-level hygiene standards.

2). Custom Blue Sprint Track (Performance Zone)
To facilitate high-velocity training, a custom-manufactured sprint track was installed, integrated flush with the surrounding rubber tiles:

• 2.1) Optimising Speed and Agility: The synthetic turf track provides a surface that perfectly mimics the feel of high-performance artificial turf, enabling players to execute change-of-direction drills, acceleration sprints, and plyometric exercises with maximum grip and minimal joint impact.

• 2.2) Functional Training Versatility: The track is designed to accommodate heavy sled pushes and pulls—fundamental exercises for building lower-body power and conditioning in football—without tearing or excessive friction.

• 2.3) Visual Zoning and Branding: The choice of Blue for the track provides immediate, clear visual zoning, defining the 'explosive performance' area, while aligning with the club’s corporate colours for a professional, branded finish.

Requirement: Supply of a cost-effective, durable, and low-maintenance flooring system to support high traffic, cardio equipment, and dedicated functional training zones within a 24/7 access commercial gym environment.
Solution: Installation of 6mm Black Rubber Rolls across the general fitness areas and a 10m Black Turf Track for the functional training zone.

A combination of rolled rubber and high-density turf was specified to create distinct, optimally performing zones while controlling overall project costs.

1). 6mm Black Rubber Rolls (General & Cardio Zones)
The main gym floor, housing cardio equipment, resistance machines, and light free-weight areas, was covered with 6mm thick Black Rubber Rolls.

• 1.1) High-Density, Rolled Format: The rolled format minimised seams, creating a clean, professional, and seamless aesthetic across large areas, which is vital for brand consistency in a franchise setting.

• 1.2) Optimal Thickness: The 6mm thickness provides ample cushioning for standing, walking, and running on treadmills, offering superior sound dampening compared to thinner options, and providing excellent protection against minor equipment scuffs and weight impact (up to moderate dumbbell sizes).

• 1.3) Low Maintenance: The non-porous, smooth black surface is extremely easy to sweep, vacuum, and clean, ensuring the facility can maintain its high hygiene standards with minimal downtime.

2). 10m Black Sprint Track (Functional Zone)
A 10m long, high-density artificial turf track was installed in the dedicated functional training space.

• 2.1) Performance-Focused Surface: The dense, short-pile black turf offers superior traction and a consistent, non-abrasive surface ideal for sprints, lateral agility drills, and plyometrics, reducing friction-related burns.

• 2.2) Sled Push Ready: The 10m length provides enough run-up and working space for essential strength and conditioning exercises like sled pushes and pulls, without damaging the turf fibres or the subfloor.
